Except gigai are artificial. Ichigo's body could have changed to become something slightly gigai-like.
Now think about it: he was able to move in and out of his body before Byakuya removed Rukia's powers from him, so why would he need a gigai?

Because those weren't his powers, he didn't have to die to obtain them.
Becoming a soul reaper or hollow only prevented him from passing to soul society, and losing his memories and chance of anything.

Yeah, see, I don't think it actually counts as "die" unless your body is destroyed or you're sent to SS/Turned hollow.
Cutting the chain was only a temporary death, as shinigami do not need the chain to keep their bodies in suspended animation(and how Urahara knows that, well either Isshin is also using his own body, which would be really weird, or it's just part of his research. Or it didn't cross Tite's mind at the moment that Ichigo was going to be the only shinigami with an actual real body to return to. Somehow I think the last one.)

my theorys i know might not be good but.............

he could have bin captain of squad 11 cause he uses the partly ripped captains cloak which looks like apart of kenpachi's and he could have not died but bin on the brink of death and left in shame to the real world to heal. Then ukitakte and shunsui both kno him so he has some connection to them to but this might be reveled later on in the series

he could have bin that banished royal family they spoke of awhile back and he just resides on earth since not being able to go back.

Its possible that he was banished from the Royal guard or was once part of them. As for the 11 squad he couldn't have been a captain of it before Kenpachi since Kenpachi killed the last 11th squad captain. Furthermore Shinji didn't recognize his reiatsu so he couldn't have been with the Gotei when Shinji was there either. Personally I think he has something to do with the Royal guard but from what we know we can only speculate.

easy answer to why shinji doesnt know him and why hes liveing in the real world.

1. he was a captain before shinji and he got promoted(to king guard) and one of the captains we know off took his spot

2. the king is a smart ass mofo, and saw all this comeing and sent some one but he lost his powers and need 20 years for them to come back/(or) he left the royal guard inorder to be with his love and the king wuld only honor his wish if he was in the one place that would cause danger to him.

3. he lived out his life in the real world, until his saw fisher and though revage but doesnt want to show it, also to prot. ichigos body

1. Its a possibility since we've seen that Gotei captains can get promoted.

2. It possible but I think its more likely he got banished as that would explain his loss of power.

3. Well we know he has been in the real world, I don't really get the last bit lol

He could have been the 10th squad captain before Toshirou if Toshirou became a captain after that it would fit the bill and would explain why Shinji didn't recognize his Reiatsu.
