Aizen always wanted to surpass the limits of being a shinigami which is the reason why he's trying different ways to achieve it, including the hollowfication process... Is it possible that after experimenting about hollowfication, Aizen completed and perfected it and made himself a vizard without a mask which gives him great powers, so great that he can make grimmjow kneel with just his reiatsu, and even control all of the Espada? He even have the guts to attack "The King"... Naahhh... WTH am I talkin' about... Anyway, it's just a thought...

Hes more than likely already obtained his hollow side, or maybe not. Whats the significance of the Orb being fully awaken, whats the difference? Is he making his army before he does himself, maybe it needs to be fully awakened to take affect on someone of his calibur? Rofl

I'd have to say that Ichigo's hollow being a vasto lorde is absurd. Ichigo's father was a captain level shinigami so that would mean his son (Ichigo) would be up there in power as well. Towards the begining of the series before he lost to Byakuya he got a sudden boost in strength from somewhere in order to overpower Renji, I believe this was his inner hollows way of saying "I ain't letting you get me killed" but because Ichigo himself didn't have much power at that point in time, neither did his hollow so he stayed in control. That was when Urahara most likely noticed he had the strength to resist hollow transformation.

And as for Urahara, I wouldn't put it past him to try something experimental like hollow transformation on Ichigo, he was responsible for giving Rukia the gigai that would turn her into a normal human without her knowing it.
